India, the industrial sector accounts for around 25.92% of the GDP. The Indian government has been focusing on promoting the growth of industries in the country, especially in the manufacturing and service sectors, to drive economic growth. India is the world’s third-largest energy consumer, and its energy requirements have been steadily increasing over the years.

As per the reports from International Energy Agency (IEA), India’s energy demand is expected to double by 2040, and meeting this demand sustainably is crucial for the country’s economic growth and environmental sustainability. The Indian government has set several targets to promote sustainable energy use and reduce carbon emissions. Transitioning to energy-efficient systems is one of the key strategies to achieve these goals. The government of India has introduced various programs to promote the adoption of energy-efficient systems by providing incentives, subsidies, and tax benefits, encouraging public-private partnerships, and promoting awareness among stakeholders. While Bureau of Energy Efficiency (BEE) is the apex organisation under Ministry of Power to develop policies and energy labels pertaining energy efficient equipment and appliances, Energy Efficiency Services Limited (EESL) is a JV of four PSUs under the same ministry to implement energy efficient projects at scale.

Energy efficiency is one of the most powerful strategies to mitigate the impacts of climate change by reducing energy demand, which in turn reduces the emissions of Green House Gases (GHG), as well as reducing the burden on the supply side renewable generation expansion. As electric motors systems represent such a large share of the overall electricity consumption (over 50%),

large savings potential could be made available by the use of energy-efficient motor systems both in new installations and by accelerating the replacement of old inefficient motors.

Thus, improving the energy efficiency of electric motors is critical for achieving India’s energy efficiency goals. One way to achieve this is by transitioning from IE2 motors to IE3 motors as Minimum Energy Performance Standards (MEPS) in India. IE (International Efficiency) is a standard that classifies electric motors based on their energy efficiency, with. IE2 motors as high efficiency motors, while IE3 motors are premium efficiency motors. IE3 motors are designed to consume less electricity than IE2 motors for the same output power. Some of the key reasons behind the transitioning include reducing electricity consumption, improving energy efficiency, compliance of mandatory regulations, and lowering carbon emissions.

Copper is a crucial material in the manufacturing of electric motors. The properties of high conductivity, malleability and durability make copper ideal for use in electric motors, especially for high-efficiency motors. The quality of the copper wire used in stator windings is critical in determining the energy efficiency of the motor.

One of the significant barrier for procurement of Higher Efficiency Motors is high upfront cost while switching from IE1 to IE3 motor and lack of easy financing option. To overcome these barriers, ICA India partnered with Energy Efficiency Services Ltd. (EESL) in 2017 to develop the framework for a ‘High Efficiency Motor Replacement Program’ which was further upgraded and launched in 2018 as National Motor Replacement Program.

The primary objective of National Motor Replacement Program (NMRP) is to enable easier and faster adoption of IE3 motors by addressing the barrier of paying a higher & upfront cost by the industry. The program aims to replace the currently installed lower efficiency motors which are old and have been rewound multiple times over its lifetime, with new IE3 motors.

The electrical efficiency of motors can be improved by replacing the standard aluminum electrical conductor in the motor rotor with copper, which has a much higher electrical conductivity. Until recently, die-cast motor rotors were produced only from aluminium while researchers worked on solving technological issues with copper pressure die-casting. Today, copper pressure die-casting is a proven technology and thousands of die-cast copper motor rotors are produced annually for motor applications where energy savings are prime design objectives. The use of copper in place of aluminum for conductor bars and end rings of induction motor rotors results in improvements in motor energy efficiency due to a significant reduction in IR losses. Motor modelling by a number of manufacturers has demonstrated that motors with copper rotors yield overall rotor loss reductions from 15 to 20% compared to aluminum. The advantages of motors with copper motor rotors on an equivalent basis with aluminium include the following;

  • They generate less heat and reduce thermal stresses, including those on insulation, which enable them to operate longer.

  • The increased electrical conductivity of the copper rotor material plus the need for a smaller volume of steel enables the motors to be shorter in length.

  • Motors have 1‐5% higher energy efficiency ratings, so therefore consume less energy.

  • Motors have lower overall manufacturing costs.

The attributes of copper for electrical applications is well appreciated due to its better electrical conductivity. The advantages of using copper include:

  • Improved Performance by way of reduced losses and higher Efficiencies and reduced temperature rise.

  • Increased power density resulting in reduced size (Less power to space ratio) and reduced active material content resulting in material cost reduction.

With the technological breakthrough in copper die casting, now it is economically viable for mass production of copper rotors. In india copper rotors are commercial viable, and are supplied by KITRA industries, who has done continuous R&D for developing good quality rotors with world’s lowest process cost & are supplying commercially in large quantities.
